How to Build an Exterior Door from Plywood

First, you’ll need to measure the dimensions of your opening and cut down your plywood pieces accordingly. The top piece should be about ½” smaller than the height of your opening. For each side jamb, cut out two pieces that are equal length and add them together with their edges flush (so if one side jamb is 3 feet long, cut the other side jamb at 3 feet long as well). 1. Build the frame

Start by building the frame for the door. Cut four 2x6s to length at 84 inches and lay them out in an H shape with two pieces parallel (6 feet long) and two perpendicular (8 feet long). Screw one of the 8 foot 2x6s into each end of both 6 foot 2x6s using 2 1/2 inch screws. Attach a third 6 foot 2×6 along one side of the 8 foot ones using 4 inch screws. Then attach all 4 together on that side using 16 inch screws through both layers of boards so there is no gap between them.

Attach three more pieces of 1/2 inch plywood to form the back of your barn door, then screw on another piece along both sides so it looks like an H with open spaces in between each side panel and back panel
